There is not a limit in the number of elements to be treated by GiD. The only limit is the memory of the computer where GiD is installed. This should be a bug, or maybe your model is somehow corrupted. Could you please give us access to the model in order to try to reproduce this problem? ABEL

You have also the option to set the 'Smoothing' level in the meshing tab of the preferences window. It may improve (depending on your geometry) the quality of the elements automatically, after generating the mesh.

I'm not sure I've understood well you. May be you are asking to use the so called ContactVolumes. This entities ensures you have a relationship one-to-one between two surface meshes.
